I try to wait to start packing anything until I have at least half a gaylord. I keep material in barrels (there's a stainless steel wire company near my work that gives away the chipboard barrels the wire comes in) and when a few are full of the same stuff that's usually when I can switch to a big box.
I should note, I don't have a ton of space to have gaylords everywhere or I'd just set them up for my most common materials.
Anyways once I have material, depending on what it is, I'll either dump it in the gaylord with zero regard for how it settles or I'll take the time to stack everything to minimize gaps between material. For example, low grade boards will get dumped. CD Rom drives will get stacked. Then if the boxes aren't full, but I have enough other stuff to make it worth sending in, I'll use the empty space in the gaylord to stack barrels or boxes, using the walls of the gaylord as a brace to hold stuff in. Then, if the pallet is under 84" (I believe that's the height limit still) you can put another pallet on top of what you have packed and stack even more stuff on top of that. Do make sure if you do this to secure the top pallet to the bottom, I have steel banding straps for this, otherwise the shipping company may rip the top pallet off and set it aside somewhere to be lost...forever... That actually happened to me once but they did manage to find the top pallet and get it delivered.
